I’d often get calls from small manufacturing shops complaining their granulators were either too powerful, chewing through delicate plastic parts instead of just breaking down scrap, or underpowered and breaking down mid-job. Back then, granulation was seen as a afterthought, a way to dispose of scrap without thinking too hard about efficiency or precision. But over the last 20 years, I’ve watched this industry evolve faster than I ever expected—from heavy, energy-hungry workhorses to smart, adaptable machines that fit right into modern manufacturing lines. If you’re someone who’s used older granulators or shopping for a new one now, you can feel that shift too. Granulator

Let me start with where we were. The granulators of the 1990s and early 2000s were basically big metal boxes with sharp rotating blades mounted on a horizontal shaft, housed in a thick steel chamber. They worked, don’t get me wrong—if you were granulating thick PVC pipe or heavy industrial plastic pallets, they could handle it. But they had huge flaws. For one, they ran at a fixed speed, no matter what material you were processing. A factory that switched between rigid ABS plastic scrap and soft LDPE film had to manually adjust the gap between the blades every single time, which took time and often led to inconsistent particle sizes. That meant some batches were too big to reuse, wasting material, and some were too small, causing jams in downstream processing equipment like extruders or injection molders.

Energy was another big issue. Older granators drew a lot of power, even when they weren’t under full load. I remember one customer, a small injection molder in Ohio, telling me his 2002 granator used as much electricity as his entire 3-person shop’s lighting and air compressors combined. And maintenance was a hassle—blades would dull quickly, but the only way to replace them was to tear apart half the machine, which meant hours of downtime every few weeks. A lot of manufacturers tried to skip granulator maintenance, which just led to more breakdowns later.

The first big shift I saw came around 2010, and it was all about adaptability. Manufacturers started asking for granators that could handle multiple materials without constant manual tweaks. That’s when we introduced our first line of variable-speed granators. Instead of fixed-speed motors, these ran on drives that adjusted blade speed in real time, and some even had auto-adjusting blade gaps. For the first time, a customer could switch from granulating thin film to thick rigid parts in a matter of minutes, no tools required. That small change cut down our clients’ scrap waste by an average of 12% in the first year they switched, per the feedback we got.

Around the same time, we started moving away from horizontal shaft designs for some models, and introduced in-line granators. These are smaller, compact units that sit right on the production line, not in a separate scrap area. Instead of collecting scrap and hauling it to a central granator, manufacturers could feed scrap directly into the in-line unit as it’s produced, so the material is granulated immediately, no transport needed. That’s a game-changer for operations that generate scrap constantly, like automotive parts shops or consumer plastic packaging factories. It cut down on material handling time, reduced the risk of scrap getting contaminated, and even saved floor space.

The next big leap came in the mid-2010s, with the rise of smart technology. We started adding basic sensors to our granators—things that tracked blade wear, motor load, and particle size. At first, these were just data points we’d look at during service calls. But by 2018, we were integrating these sensors with the factory’s industrial internet of things (IIoT) systems. Now, a granator can send real-time alerts: when blades are getting dull, it will tell the maintenance team to replace them before they cause a jam. When material flow is too high, it can adjust its speed to avoid overloading, or even pause temporarily so downstream equipment doesn’t back up.

I had a client a couple years ago, a large packaging plant in Michigan, that used to have about 8 unplanned granator breakdowns a month. After switching to our smart-enabled model, they had less than 1 breakdown a month, and their overall energy use dropped by 28%. That’s not just a number—it’s thousands of dollars a month saved, and no lost production time, which is huge for any manufacturing operation.

Today, the biggest evolution is focused on sustainability and circular manufacturing. More and more clients aren’t just buying granators to dispose of scrap—they’re buying them to create reusable material. A lot of modern granators are designed to produce consistent, clean regrind that can be fed directly back into production, cutting down on the need for virgin plastic. That means granators now have features like closed-loop dust extraction systems, which pull away fine particles and contaminants, so the regrind is high-quality enough for new parts. Some even have blade designs that minimize fine dust, which is a big deal because fine dust can cause issues in extruders and molders.

We’ve also seen a shift in the types of granators available for smaller operations. Back in the day, granators were only for big factories with big budgets. Now, we have compact, user-friendly models that cost a fraction of the older heavy-duty ones, perfect for small shops or startups. These are easy to operate, don’t require a dedicated maintenance team, and still deliver consistent results. I think that’s one of the most important evolutions—making granator technology accessible to businesses that couldn’t afford it 20 years ago.

Of course, it’s not all smooth sailing. There are still challenges. For example, processing flexible materials like film or foam still requires specialized blade designs, and even with smart sensors, there’s a learning curve for small shop owners who didn’t grow up with automated equipment. But as we get more feedback from customers, we’re refining our models to make them more intuitive. Just last year, we released a new line of granators with touchscreen controls that walk users through setup, material adjustment, and maintenance steps, so even someone with basic technical skills can run them.

Looking ahead, I see this trend continuing. Granators are going to become even more integrated into circular manufacturing systems—they’ll work hand in hand with sorting equipment, so you can sort different plastic types and granulate them separately for specific reuse purposes. We’re also working on models that can process not just plastic, but other materials like rubber or even composites, which is important as manufacturing uses more mixed materials.

If you’re reading this and wondering how your current granator stacks up, or you’re in the market for a new one, let’s be clear: the biggest change over time has been from a machine that’s just a disposal tool to a machine that adds value. It’s not just about breaking down scrap anymore—it’s about turning that scrap into a usable resource, saving energy, reducing downtime, and helping your business be more efficient and sustainable.

We’ve been in this business long enough to know that every operation is different. A small injection molder needs something different than a large packaging plant, and a shop that works with rigid parts needs something different than one that works with soft film. That’s why we don’t sell one-size-fits-all models. We work with you to understand your production needs, the materials you work with, and your budget, to find a granator that fits perfectly into your line.

Whether you’re tired of constant maintenance on an old machine, losing money to inconsistent regrind, or just looking to upgrade to save energy and downtime, we can help. We’ve been through all the shifts in granator technology, so we know what works and what doesn’t. Contact our team to discuss your requirements, and we can walk you through the options, from compact entry-level models to advanced smart granators, to find the right fit for your operation.

Film Blowing Machine References

Plastics Technology.
